A forklift charging station does not have one standard power requirement. Size the supply from the exact charger nameplate: input voltage, phase, maximum input current, frequency and power factor. Then have a qualified electrical professional size the branch circuit, disconnect, protection and conductors under the locally adopted electrical code.

Which charger data determines the electrical service?
Start with the battery and charger pairing, but design the AC circuit from the charger’s published input rating. Battery voltage must match the charger output range, while chemistry and BMS communication must match the approved charge profile.

| Input | Where to find it | Design use |
|---|---|---|
| AC voltage and phase | Charger nameplate/manual | Confirms facility compatibility |
| Maximum input current | Nameplate/manual | Primary circuit-sizing input |
| DC voltage/current | Charger output specification | Checks battery compatibility and charge rate |
| Efficiency and power factor | Technical datasheet | Useful for load studies when nameplate current is unavailable |

How can you estimate forklift charger input power?
For an early load study, DC output power is approximately battery charging voltage multiplied by charging current. Divide by charger efficiency to estimate real AC input power. This is a planning calculation; the manufacturer’s maximum input current remains the authoritative circuit input.
Worked example: a charger delivering 48 V at 100 A supplies 4.8 kW DC. At an assumed 90% efficiency, estimated real input power is 4.8 ÷ 0.90 = 5.33 kW. At 480 V three-phase and an assumed 0.95 power factor, estimated line current is 5,330 ÷ (√3 × 480 × 0.95) = 6.75 A. At 208 V three-phase under the same assumptions it is about 15.6 A. Substitute the actual charger ratings; do not use these illustrative currents as breaker sizes.

Is three-phase power always required?
No. Some small chargers use single-phase supplies, while higher-output fleet chargers commonly use three-phase power. The correct answer comes from the selected charger, not from battery voltage alone. A facility survey should also consider simultaneous charging, demand management, future fleet growth and whether the utility or panel can support the coincident load.
For fleets planning conventional, fast or opportunity charging, see Redway’s fast and opportunity charging guide and charging-station overview. Battery handling requirements also depend on pack mass; this forklift battery weight guide provides context.
What does OSHA require in the charging area?
OSHA 29 CFR 1910.178(g) requires a designated charging area, provisions for flushing and neutralizing spilled electrolyte, fire protection, protection of charging equipment from truck damage and adequate ventilation for fumes from gassing batteries. It also addresses battery-handling equipment, truck positioning, vent caps, smoking, ignition sources and metal tools near uncovered batteries.
Those requirements are especially relevant to flooded lead-acid batteries. Chemistry-specific hazards differ, so the site assessment should follow the battery and charger manufacturers’ instructions and the employer’s hazard analysis rather than copying one generic room layout.
Installation checklist
- Inventory every charger and record its maximum input rating.
- Calculate the maximum credible number of simultaneous chargers.
- Confirm panel, transformer and utility capacity with an electrical professional.
- Match charger output, connector and controls to the exact battery.
- Protect chargers and cables from forklift traffic.
- Provide the OSHA-required charging-area controls for the hazards present.
- Commission the installation and retain manuals, settings and inspection records.
Redway supplies 48 V LiFePO4 battery options; use the approved charger specification for the exact pack rather than a generic voltage-only match.
FAQ
How many amps does a forklift charger need?
Use the charger nameplate maximum input current. If only power is available, an engineer can estimate current from voltage, phase, efficiency and power factor, then apply the applicable code and manufacturer requirements.
Can a single-phase supply run a forklift charger?
Yes, if the selected charger is rated for that single-phase input. Many higher-power industrial chargers instead require three-phase power.
Can an 80 V charger charge a 48 V battery?
Not unless the charger manufacturer explicitly lists and controls that battery voltage and chemistry. A voltage or charge-profile mismatch can damage the battery or create a safety hazard.
Does a lithium forklift battery need the same room controls as lead-acid?
The hazards differ. OSHA charging-area rules still need review, while ventilation, spill response and fire controls should reflect the actual battery chemistry, charger instructions and site risk assessment.
