Separate voltage, energy and power

Voltage must match every connected device across the full operating window. Energy in watt-hours determines how long the duty can run, while power and current determine whether the battery can support startup and peak loads. Do not use amp-hours alone to compare systems at different voltages. State all three limits before choosing chemistry, capacity or module count.

Build an hourly load model

List each load by watts, operating time and duty cycle, including standby consumption. Add inverter, converter, wiring and temperature losses, then define a reserve for uncertainty and ageing. Use measured data where possible. Daily energy totals can hide a short peak that controls battery current, conductor size and protective devices.

Check current and voltage drop

Convert power to current at the lowest expected battery voltage and include surge duration. Verify cell, BMS, cables, busbars, connectors, fuses and switches against continuous and peak current. Calculate voltage drop along the complete path. A battery may contain enough energy but still fail if resistance pulls the equipment below its minimum input voltage.

Coordinate capacity with recharging

Required capacity depends on both energy consumed and how quickly the system can recover. Include charger power, source limits, charge acceptance, taper, temperature restrictions and loads that remain active during charging. Repeated partial recovery can produce a growing energy deficit even when a simple capacity calculation appears sufficient. Validate the full use-and-recharge cycle.

Commission with measured duty

Record battery and load voltage, current, energy, temperature, state of charge, minimum voltage and recharge time under representative operation. Test startup, maximum load and expected environmental extremes. Compare results with the sizing model and save the approved assumptions. Future load additions or shortened runtime can then be reviewed against evidence rather than guesswork.

Keep the final decision traceable

Store the approved configuration, evidence, exceptions and responsible owners together. Link later alarms, claims, changes and corrective actions to the same record. A traceable history makes reviews faster and prevents an old assumption from being treated as a current requirement.

Set a review interval and trigger an immediate review after a serious fault, repeated complaint, supplier change or new destination market. Confirm that documents and field procedures still describe the product that is actually installed and shipped.

Verify the complete workflow, not one component

Test interfaces between people, documents, hardware and software. Confirm that limits, labels, records, communication and service steps remain correct through normal duty and credible exceptions.

Close every open item with an owner, due date and acceptance method. Unverified assumptions should remain visible until evidence resolves them rather than being converted into silent approval.
