Can One Charger Serve Lead-Acid and Lithium Forklifts? – Redway Tech Talk
Buyer question / scenario

A warehouse is moving its forklift fleet to lithium in stages, so lead-acid and lithium trucks will work side by side for a year or more. The maintenance manager wants to know whether the existing chargers can be shared, and what could go wrong.

Main answer

Usually not without checks. Lead-acid and lithium packs need different charge profiles: lead-acid chargers often add equalisation and float stages that a lithium pack does not want, and lithium packs may expect communication with the charger. Some chargers can switch profiles or be reprogrammed, but only if the supplier approves the profile for that pack. During a transition, the safest approach is dedicated, clearly marked chargers for each type, or approved multi-profile chargers with connectors that prevent mix-ups.

Risks to rule out

  1. Wrong profile. Equalisation or a long float can push a lithium pack to its limits, trip protection or shorten life.
  2. Wrong voltage. A lithium pack’s end-of-charge voltage differs from a lead-acid battery of the same nominal voltage.
  3. No communication. Many lithium packs expect the charger to read BMS limits; without them, charging may stop or behave unpredictably.
  4. Connector mix-ups. Identical plugs make it easy to connect the wrong truck to the wrong charger.

Options during a transition

  1. Dedicated chargers. Separate chargers for lead-acid and lithium, with colour-coded connectors and labels.
  2. Approved multi-profile chargers. Some chargers can store profiles and select them automatically by communication. Ask the battery supplier to confirm the profile in writing.
  3. Different connectors. Use a different connector colour or keying for lithium trucks so a wrong connection is physically difficult; see our connectors article.

Steps before sharing a charger

Send the charger model and settings to the battery supplier, and ask whether it suits the pack. Our charger profile article explains what to compare. Test one truck under supervision, record the end voltage and current, and only then roll out. Redway’s charging page gives background.

Planning the charger fleet

As lead-acid trucks leave, plan which chargers to retire, reprogram or replace, and update labels at the same time.

Risk limits

Only qualified people should change charger settings, following the charger maker’s instructions. Confirm profiles for your pack model before use. This article is general guidance.

Additional perspectives

Maintenance manager perspective

Make mix-ups physically hard, not just forbidden. Different connectors work better than a sign on the wall.

Charger supplier perspective

Send us the battery data sheet and we can say whether a profile exists. If it does not, a dedicated charger is the honest answer.

Operations lead perspective

Map chargers to truck groups on a floor plan. During a long transition, the plan stops trucks queuing at the wrong charger.
