Lithium Forklift Battery Will Not Charge: Check Order – Redway Tech Talk
Buyer question / scenario

A fleet technician finds a lithium forklift battery that does not start charging on the morning shift. The charger shows a light but nothing else, and three other trucks are waiting for the same charger.

Main answer

Check from outside in: mains supply and breaker, the charger’s display or fault code, the connector and plug, pack voltage, pack temperature, and then BMS fault data. Swap with a known-good charger or pack only after isolating the pack from the fault. Do not bypass the BMS or force charge a pack that has tripped protection. Record each step so the supplier can help quickly, and stop if you see heat, swelling, smoke or smell.

The check order

  1. Supply. Is the charger powered: breaker, socket, indicator? Try another charger in the same socket to separate supply from charger.
  2. Charger display. Read the fault code and look up its meaning in the manual before doing anything else.
  3. Connector and plug. Check pins, polarity, burn marks and that the plug seats fully. A pushed-back pin or a dirty contact is common.
  4. Pack voltage. Measure at the terminals. Redway’s 48V packs show an operating range of 40V to 58.4V. A pack below the range may have gone into protection and may need supplier instructions to wake.
  5. Temperature. The charging window is 0 to 55 degrees C. A pack that has been in a freezing yard may be waiting to warm up.
  6. BMS faults. Read the BMS display, app or CAN data for over-voltage, under-voltage, over-temperature or cell-imbalance flags. See the fleet monitoring page.
  7. Cross-test. Try the charger on a healthy pack and the pack on a healthy charger, if approved. The result tells you which one to send for service.

What to send the supplier

Serial number, charger model, fault codes, voltage and temperature readings, BMS data and photos. Our claim evidence article lists the full set, and Redway’s charging troubleshooting page gives more detail.

After the fault is found

Record the cause and the fix against the pack serial number. If the fault was a connector or a charger, replace the part and add the item to your spares list. If it was a BMS protection event, ask the supplier why it occurred and whether any setting needs review, so the same shutdown does not recur on the next shift.

Risk limits

Do not jump-start or force-charge a lithium pack that has tripped its protection, and do not open the pack. Isolate any pack that is hot, swollen or smelling, and follow your site’s emergency procedure. Only trained staff should work on high-current connections. Additional perspectives

Fleet technician perspective

Keep a one-page checklist at the charging station and tick each step. Written steps stop a stressed shift from skipping to the last step, and the completed sheet is useful evidence for a claim.

Redway Tech Editorial Team – Fleet technician perspective

Shift supervisor perspective

Keep one spare charger-ready pack or spare truck for the first shift where possible, and have a rule for who decides when to isolate a pack. Production pressure is the usual reason people force charges.

Safety officer perspective

Set the rules for isolating a pack that is hot, swollen or smelling: where it goes, who is called and what is written down. A lithium pack should never be left charging unattended after an abnormal sign.
