80V Lithium Packs for Heavy-Duty Counterbalance Trucks – Redway Tech Talk
Buyer question / scenario

A port logistics company runs 80V counterbalance trucks lifting heavy loads over two or three shifts. The lead-acid batteries are changed every shift, and the operations manager is considering 80V lithium packs but wants to know which duty cycles justify them and what changes in safety and connectors.

Main answer

80V lithium suits trucks that already run at 80V and work long, heavy shifts, where battery changes cost time and opportunity charging can replace them. The pack must match the truck’s voltage window, minimum battery weight and current. Redway’s 80V 420Ah pack is listed at 33.6 kWh, 938 x 798 x 778 mm, about 410 kg, with 320A continuous charge and discharge and RS485, CAN-bus and 4G communication.

When it is worth it

  • Two or three shifts a day, with battery changes or spare batteries today.
  • Heavy lifts and long travel, where energy per shift is high.
  • Breaks long enough for opportunity charging, and charger power available on site.

For one light shift a day, the case is weaker; run the numbers as in our payback model article.

What changes

  1. Voltage window. The 80V pack lists an operating range of 62.5V to 91.25V. Check that the truck controller accepts it at both ends.
  2. Weight. Counterbalance trucks need the battery mass for stability. Compare the pack weight with the minimum battery weight on the truck’s data plate, and add approved ballast if needed.
  3. Current. 320A continuous and 450A peak (5 s) must cover the truck’s lift and drive demand.
  4. Charging. Chargers must have the right lithium profile and power; charging is specified from 0 to 55 degrees C.
  5. Connectors. Connector types for the 80V model are not listed on the product page, so confirm them at quotation and match truck and charger plugs.
  6. Communication. RS485, CAN-bus and 4G allow integration with the truck display and fleet monitoring.

Redway lists IP65 and around 4000 cycles for its forklift range. Redway’s forklift specification tables show 5 years, which is the design life of the pack; the after-sales technical support period is 3 years.

Safety at higher voltage

At 80V, only trained staff should work on connectors and cables, with isolation steps written down. Check the truck maker’s requirements and the relevant truck safety standard, such as ANSI/ITSDF B56.1 in the US. See Redway’s 72V and 80V page.

A trial before the fleet

Run one 80V pack on the hardest-working truck for several weeks, with monitoring on. Compare energy per shift, charging time and any alarms with what you planned. Use the results to set charger numbers and break times for the fleet before ordering the rest.

Risk limits

Do not install a pack that is lighter than the truck’s minimum battery weight without approved ballast. Figures are from Redway product pages as of October 2026; confirm the specification and fit for your truck model.

Additional perspectives

Operations manager perspective

Count the hours lost to battery changes per week before deciding. In heavy multi-shift use, that figure often decides the case more than the battery price.

Redway Tech Editorial Team – Operations manager perspective

Electrical engineer perspective

Ask for the BMS current limits and contactor ratings, not only the pack’s nominal figures. At 80V and over 300A, the details of protection matter.

Safety officer perspective

Update lockout and isolation procedures for 80V packs and train the technicians who will work on them. Keep the truck’s capacity plate valid after any change in battery weight.
