Define the truck and shift duty

Record truck make, model, rated voltage, compartment dimensions, minimum and maximum battery weight, connector, controller demand, attachments, travel, lifting, gradients and shift schedule. Calculate usable energy from measured work rather than nameplate capacity alone. Peak current, thermal conditions and recharge opportunity must be checked separately from total amp-hours.

Coordinate battery, charger and vehicle controls

Confirm full voltage window, charge profile, maximum current, connector keying, polarity and communication protocol. Decide how the truck reacts to low state of charge, communication loss and protective disconnects. The normal system should reduce power or stop safely before emergency BMS limits. Test the approved charger and vehicle together under representative current and temperature.

Install for impact, weight and service

Verify the battery restraint, lifting points, compartment clearances, cable routing, connector position and required ballast. Protect high-current conductors from crushing and abrasion and provide safe isolation. Battery weight can affect truck stability and rated capacity, so a lighter lithium replacement may require an engineered solution. Service access must support inspection without exposing technicians to uncontrolled energy.

Validate a representative shift

Measure voltage, current, state of charge, cell spread, temperature, alarms and energy through travel, lift, peak load and idle periods. Confirm the reserve at shift end and the time available to recharge. Test opportunity charging and changeovers where used. Save the baseline so later runtime loss can be separated from route growth, charger changes, tyre condition or battery ageing.

Control maintenance and fleet change

Record serial numbers, approved settings, commissioning results, inspection intervals and operator checks. Trend energy, alarms, temperature and recharge time across the fleet. Review any change to truck, attachment, route, charger, firmware or battery revision before deployment. Use failures and near misses to update specifications, training and service procedures instead of treating each event as isolated.

Keep the final decision traceable

Store the approved configuration, evidence, exceptions and responsible owners together. Link later alarms, claims, changes and corrective actions to the same record. A traceable history makes reviews faster and prevents an old assumption from being treated as a current requirement.

Set a review interval and trigger an immediate review after a serious fault, repeated complaint, supplier change or new destination market. Confirm that documents and field procedures still describe the product that is actually installed and shipped.

Verify the complete workflow, not one component

Test interfaces between people, documents, hardware and software. Confirm that limits, labels, records, communication and service steps remain correct through normal duty and credible exceptions.

Close every open item with an owner, due date and acceptance method. Unverified assumptions should remain visible until evidence resolves them rather than being converted into silent approval.
